Case: Custom-Drawing Fasteners for a Utility-Scale Solar PV Project — Non-Standard Precision Manufacturing
Case summary: A solar EPC contractor approached us with a set of drawings for non-standard mounting fasteners used across a utility-scale PV project. The parts were not catalog items: they combined a special head geometry, tight dimensional tolerances, an alloy steel grade selected for high clamping loads, and a corrosion-resistant coating specified for a 25-year design life. We produced the parts from the customer's drawings — cold-formed bodies with CNC-machined features, controlled heat treatment, and a Dacromet/GEOMET-type coating — with CMM inspection reports and salt-spray evidence delivered per batch. All lots shipped on schedule and passed site installation without a single rework.
Project Background
The customer was an EPC contractor for a ground-mounted solar project, supplying the mounting system to a project owner with strict design-life and corrosion requirements. The mounting system drawings called for several non-standard fastener types: long-shank bolts with a special bearing face, flanged nuts with a reduced-height profile, and connection pins with tight tolerances on the machined features.
These parts exist in no catalog. Every dimension had to come from the drawing, which is exactly the kind of work we are set up for: non-standard, drawing-driven precision fastener manufacturing.
The Challenge
- Multiple non-standard features on one part. One bolt combined a special head, a machined collar, and a precision-drilled cross-hole for locking wire. Tolerances on the collar diameter and the drilled feature were ±0.05 mm — far tighter than standard fastener tolerances.
- Material and strength selection. The design load required a grade above standard structural bolts. We matched the parts to 35CrMo-class alloy steel (equivalent to EN 1.7225 / 42CrMo4 or AISI 4140) or the grade specified by the customer drawing, with quench-and-temper heat treatment, delivering the required strength while keeping ductility for the pinned connection.
- Corrosion protection with thread function. The coating specification required high corrosion resistance for the 25-year design life, but the parts also had to assemble freely with nuts and retain thread function after coating.
- Traceability per batch. The EPC's QA plan required material certificates, heat-treatment records, coating reports, and dimensional inspection data tied to each batch number.
What We Supplied
- Custom bolts and pins from customer drawings (DWG/STEP): special head geometry, machined collar, cross-drilled locking features, and controlled thread lengths — cold-formed bodies with CNC finishing.
- Alloy steel grade (35CrMo-class), quenched and tempered: mechanical properties including tensile strength and hardness were verified per batch according to the approved specification, with data reported on the MTC.
- Corrosion-resistant coating: zinc-flake coating such as Dacromet/GEOMET-type systems for the 25-year corrosion requirement, with salt-spray testing per ISO 9227 on production-lot coupons; thread fit verified with gauges after coating.
- CMM inspection reports: dimensional data for the critical machined features, reported per batch.
- EN 10204 3.1 documentation package: material certs, heat-treatment charts, hardness and tensile reports, coating thickness and salt-spray records, and CMM data — all tied to batch numbers.
Manufacturing and Quality Control
- Drawing review before production: we flagged two details during drawing review — a thread length that would interfere with the locking feature, and a coating allowance missing on a critical dimension — and returned an updated drawing for approval before tooling. This pre-production DFM (design for manufacturability) review prevented an estimated 3-week delay and tooling rework cost for the customer.
- Process route: cold heading → CNC machining (collar, cross-hole, chamfers) → heat treatment → coating → 100% dimensional check on critical features (CMM sampling per batch, gauging on all parts).
- Heat-treatment control: quench and temper with furnace chart recording; hardness tested per batch and reported.
- Coating control: coating thickness and salt-spray verified from the production lot; thread gauging after coating on 100% of threaded parts.
Delivery and Results
- Quantity: 78,000 pieces across 9 line items (bolts, pins, flanged nuts).
- Lead time: 6 weeks from drawing approval to shipment, including tooling for the special head geometry.
- Inspection result: CMM data and coating reports accepted on first submission; no dimensional non-conformities raised.
- Site result: all parts installed without rework; the pinned connections assembled to spec with no fit issues.
Why This Order Worked
The customer told us two things mattered: we caught two drawing issues before production (which their previous supplier had not), and the documentation package was complete enough that their QA team cleared every batch without chasing data. For drawing-driven parts, the review-and-verify loop before tooling is where value is created — not just the machining itself.
Have a Drawing? Let Us Quote It.
If you have non-standard fastener drawings for a solar, wind, or electrical project — special head geometry, tight tolerances, alloy grades, custom coatings — send us the DWG or STEP file. We will review manufacturability, flag any issues, and return a reviewed technical proposal with lead time — typically within 24 hours.
- Have a drawing to review? Upload your DWG/STEP and we will confirm feasibility and tooling requirements.
- Need a coating comparison for your project? Ask for our zinc flake vs hot-dip galvanizing selection data.
- Need sample parts before committing? Request samples from a comparable production batch.
